When a working factory floor begins to fail beneath a critical production machine, every hour of downtime costs the business real money. For Ramsey Timber – a Bradford-based manufacturer producing over 1.5 million bed frames a year – stopping the line during a weekday simply wasn’t an option.

That’s why we planned, scheduled and delivered a full emergency concrete repair across a single weekend, returning the facility to full production for Monday morning as if nothing had happened.

The Brief: A Repair Window of Hours, Not Days

Two separate areas needed attention at Ramsey Timber’s Bradford site:

  • An external waggon yard slab where heavy delivery traffic had broken down the concrete surface.
  • An internal slab directly in front of a main production machine, so badly damaged it was affecting the safe loading of the equipment.

The site runs shifts until 3pm on a Friday and restarts first thing Monday morning. That gave our team a working window of roughly 65 hours – and within that window we needed to break out the existing concrete, remove the spoil, prepare a fresh sub-base, install reinforcement and pour and cure new structural concrete to a strength capable of carrying loaded forklifts and a heavy production machine.

Planning the Job: Two Months of Coordination

Emergency works of this nature are rarely truly last-minute. The success of the weekend came down to careful pre-planning with Ramsey Timber’s operations team over the preceding two months.

Together, we agreed:

  • A 3pm Friday handover of the external wagon yard area, with Ramsey rescheduling incoming deliveries to keep the zone clear.
  • A back shift into Friday evening so cutting, breaking out and sub-base preparation could begin immediately.
  • Saturday morning access to the internal production area, which couldn’t be entered during weekday operating hours.
  • A specialist concrete mix design specified to reach working strength within 24 hours, allowing a full Monday return to use.
  • All permits to work and risk assessments approved. Paperwork etc

This kind of liaison is what separates a smooth weekend shutdown from a costly Monday morning.

Phase One: External Wagon Yard Repair

We landed on site at 8am Friday. With the area cleared by the client’s rescheduled logistics, the team began with cordening off the works area then saw-cutting the existing concrete to a clean edge, isolating the damaged section from the surrounding slab.

From there, the sequence was straightforward but tightly choreographed:

  • Breaking out the failed slab using a tracked excavator.
  • Removing all spoil from site using our inhouse 8 wheeler wagon.
  • Compacting and grading a fresh sub-base to engineered formation level.
  • Installing mesh reinforcement and edge dowels tying the new slab into the existing surrounding concrete.
  • Pouring the new slab the following morning, ready to cure across the remainder of the weekend.

Dowelling into the surrounding slab is a detail that matters in industrial environments – it prevents the new pour from acting as an isolated panel that can rock, settle or crack under repeated wheel loads.

Phase Two: Critical Internal Repair – Under 24 Hours from Break-out to Pour

3pm shift handover lads prepped inside similar to external works above. With the production line silent, the scale of damage in front of the main machine became clear: the concrete had degraded to the point that operators were struggling to safely load the machine – a genuine health and safety concern as well as an operational one.

For this slab, time was the binding constraint. A standard structural concrete mix can take several days to develop sufficient compressive strength to carry industrial loads. Ramsey Timber needed the area fit for use by Monday morning.

To meet that, we specified a rapid-strength concrete mix designed to reach RC50 compressive strength within 24 hours of pouring – a specialist product used in time-critical repairs where conventional cure times are simply incompatible with the operational schedule.

From turning up on site, cutting the concrete, breaking it out and pouring the new mix – the full cycle for the internal repair was completed in under 24 hours.

Why Rapid-Strength Concrete Matters for Industrial Repairs

Rapid-strength concrete mixes aren’t the right answer for every job – they cost more than standard mixes and demand careful handling because of their accelerated set times. But for live industrial environments, the maths usually works heavily in their favour.

The benefits in a working factory setting include:

  • Compressive strength suitable for heavy industrial loading within 24 hours rather than several days.
  • Minimal disruption to production runs, with no extended shutdown required.
  • Reduced risk of operational losses that can run into tens of thousands of pounds per day for high-throughput manufacturers.
  • Restored workplace safety where damaged slabs were affecting safe machine operation.

Knowing when to specify a rapid-strength mix – and when a standard mix is the better commercial decision – is part of what defines a specialist groundworks contractor.

The Outcome

By Saturday afternoon, both slabs were poured and a TJD demobilised site with all plant etc, and by sunday evening the slab had cured enough to be trafficked. By Monday morning, Ramsey Timber’s production team walked into a fully usable factory floor and a clear waggon yard, with deliveries resuming on schedule.

Zero production downtime. No carry-over works. No follow-up visits.
